Fluorescent optical liquid-level sensor

An optical method of detecting a liquid level is presented that uses fluorescence radiation generated in an impurity-doped glass or plastic slab. In operation, the slab is inserted into the liquid and pump light is coupled into it so that the light is guided by the slab-air interface above the liquid and escapes into the liquid just below its surface.

Since the fluorescence is generated only in that section of the slab above the liquid, the fluorescence power will monotonically decrease with increasing liquid level. Thus, a relationship can be established between any signal proportional to it and the liquid level. 

Because optical fibers link the pump source and the detector of fluorescence radiation to the sensor, no electrical connections are needed in or near the liquid. Their absence vastly decreases the hazard associated with placing a liquid level sensor in a potentially explosive environment.

A laboratory prototype, consisting of a methyl styrene slab doped with an organic dye, has been built and successfully tested in water. Its response to liquid level when pumped by a tunable argon-ion laser at 476, 488, and 496 nm, and by a blue LED, is presented and shown to be consistent with theory. These alarms prevent overfilling or depletion of tank which could be an expensive and unwanted outcome of incapable level monitoring system.

It is possible to customize inventory management to each vessel using galvanized or stainless steel extension options. Vertical rotaries are suitable for applications where the rotary is operated as a high-level alarm. Most of the operators avoid filling the vessels completely and leave a certain amount of headroom. It is possible to overcome this situation by using a customized shaft length that is adjusted according to the desired amount of headroom. A flexible cable in place of a fixed solid shaft extension is linked to the rotary and mounted on top of the vessel. With its extra movement capabilities, the rotary can detect high levels under a complex condition without bending a rigid rotary extension shaft.

Horizontal rotary extensions can be used to provide a clear structure of the shaft and paddle in case the vessel carrying the material to be measured has thick bin walls, including a concrete silo that allows the rotary to perform its task. Horizontal extensions allow the side-mounted rotaries to carry out high, mid or low-level detection in a vessel. This design enables the rotary to be attached via the side of a bin wall, thereby minimizing the damage risk during operation.

Adjustable top mounted rotaries can be used to place varying material levels in a bin or silo as they allow convenient changes without replacing the device or entering the bin. They are mounted on top of the bin, and include an adjustable coupling capable of moving up and down the shaft length. With this movement, the rotary can accommodate material levels that are subjected to changes.

A mini-rotary is the best choice for level measurement in smaller bins or hoppers with confined space. The small size of the mini- rotary designed to control material levels in compact spaces enables it to operate in an environment where other devices may not fit easily. The small, mini-rotaries have a rugged design and can deal with a number of light to heavy materials. The motor is mounted on the top or side of a bin, and can rotate when there is no material. With the increase in the material level, the operator is alerted by the sound from an alarm.

Fail-safe rotary level indicators are provided with a sophisticated technology where a system alerts the power loss, and motor/electronics failure in addition to monitoring vessel levels. This type of rotary is one of the best choices for applications that demand continuous operation, thanks to its progressive fail-safe capabilities. This is also preferred when operators need to constantly keep a track on the unit’s status. These rotaries ideal for a wide range of bulk solids, and can either be mounted on the top or side of the vessels.

In the presence of corrosive materials, a stainless steel process connection can be used along with a rotary so as to ensure a prolonged service life of the device and more precise measurement. Rotaries with the connection are designed such that all the materials that make contact with the bin are stainless steel. This ensures that stainless steel process connections are ideal for food and pharmaceutical applications with sanitary needs. It is also ideal for rugged applications, such as those that involve caustic or corrosive materials.

A heat tube can be included to distance electronics that are far away from the heat source when external temperatures outside the bin become higher. Heat tubes are attached to the top or side mounted rotaries in environments with elevated temperatures. Using these tubes, the rotary can be extended beyond insulation on the outside of a vessel.

Liquid level sensor using ultrasonic Lamb waves

This paper describes a novel, noninvasive method for measurement of liquid level in closed metal tanks that are under high pressure. It is based on the use of ultrasonic Lamb waves propagating along the tank wall. Contact with liquid substantially changes the characteristics of these waves and this can be used as an indicator of liquid presence.

Theoretical analysis shows that the symmetric and antisymmetric Lamb wave modes, both fundamental and higher order, are sensitive to presence of the liquid. The optimal wave frequency depends on the thickness of the tank wall and wall material. A prototype liquid level sensor based on this principle has been developed.

It uses two pairs of wedge transducers to generate and detect Lamb waves propagating along the circumference of the gas tank. An operating frequency of 100 kHz is found to be optimal for use with tanks having a wall thickness of 30-50 mm. Prototype sensors developed under this program have been used successfully in oil fields in the far northern region of Russia.

A long period grating liquid level sensor

Liquid level sensing is a requirement in many applications in which knowledge of the volume of a liquid is necessary, for example, in fuel storage systems and chemical processing.

A wide range of liquid level sensing techniques have been reported based around mechanical, electrical, and optical methods. Electrical liquid level sensors are widely employed, but their applicability is compromised if the liquid to be monitored is conductive or if the environment is potentially explosive.

Optical fibre sensors offer well-established advantages under these conditions. The optical fibre is a dielectric, and thus is non-conducting, and the sensor may be configured such the light is confined within the fibre, reducing the likelihood of ignition of a flammable environment.

In this paper a liquid level sensor is demonstrated by exploiting the refractive index sensitivity of long period gratings (LPGs) to measure the length of the fibre immersed in a liquid.

Senix Introduces Two New Liquid Level Sensors For Remote Montoring Applications

Senix’s new ToughSonic REMOTE 30 and ToughSonic REMOTE 50 sensors are all-digital, lightning-resistant, energy efficient sensors designed specifically for the demands of irrigation automation, flood monitoring and other remote level measurement applications. Stainless steel housings, NEMA-6P and IP68 ratings and 7 kilovolt surge protection make them tough enough to withstand any outdoor environment.

Senix Corporation, manufacturer of ToughSonic® ultrasonic level and distance sensors, has introduced two new remote liquid level sensors. The ToughSonic REMOTE 30 and REMOTE 50 are designed for larger remote tank applications or for installation on bridges or piers in water level monitoring applications.

The ToughSonic REMOTE 30 has a maximum range of 30 feet (9.1 meters) and the ToughSonic REMOTE 50 has a maximum range of 50 feet (15.2 meters). These new sensors join the previously released ToughSonic REMOTE 14 to complete the REMOTE sensor family.

Increasing droughts and floods around the world are driving investment in sophisticated water level monitoring systems. The ToughSonic REMOTE family of sensors are designed for those demanding applications. “The technology behind these new sensors has been field-proven in all weather conditions since 2011.” Says Doug Boehm, founder and CTO of Senix Corporation. “We have remote level sensors operating reliably in Alaska, the Australian Outback, and just about every climate in between.”

The ToughSonic REMOTE 30 and REMOTE 50 ultrasonic sensors are IP68/NEMA-6P immersion rated and include Senix Lightning Guard, a system that protects power and communications circuits from repeated 7 kilovolt electrical surges. “Senix customers are installing remote water level sensors where thousands of lightning strikes a year are common. Nothing stops a direct strike, but 7kV surge protection allows sensors to survive transients from nearby strikes.” Says Doug Boehm.

Serial data communications with Modbus or ASCII protocols allow ToughSonic REMOTE sensors to communicate directly with Remote Terminal Units (RTUs) and other data collection devices. They are ready to measure within one second of power-on and use up to 21% less energy than our general purpose products – important when sensors are powered by solar panels and batteries.

Ask MAKE: Liquid level sensor for brewing system?

Hi, I am building an automated brewing system for home brew beer. It will be controlled via an Arduino and network interface. I am using 15 gallon stainless steel kegs as brewing vessels. What is the best method or type of liquid level sensor to use to accurately detect liquid levels in the kegs? The liquid won’t be water alone, and all three vessels will be heated. I was thinking of using an external sight glass + a pressure sensor of some kind. Maybe someone in the Make community has a better idea or has done this before?

Thanks Brett! So, you want to measure the level of a liquid in a tank. These are some of the ways that I can think of to do this:
  • Capacitive: Measure difference in dielectric constant between air and water
  • Differential pressure measurement: Measure pressure at bottom of liquid
  • Optical: Use an array of light sensors to sense where liquid is/isn’t
  • Float: Put a float on a stick, then measure the displacement of the stick
  • Weight: Weigh the liquid, and calculate volume based on density
  • Conductivity: Measure liquid conductivity at a few discrete points
Out of these options, what would be best? I think for your project, the best way to go is probably to use a differential pressure sensor, like you suggested. It seems like it would be the most reliable and least invasive method. Also, it just so happens that the folks who wrote the Practical Arduino book have a Water Tank Depth Sensor project that might be a good starting point.

If you only want an approximation of the amount of liquid in a tank, a simpler way to go would be to test for conductivity at a few points along the side of the tank. You wouldn’t be able to sense the exact amount of liquid present, but it would be a fine way to check if the tank is half-full or not. The folks at electronics labs built a single-point Water level detector using a PIC microcontroller, which could be expanded to measure multiple points
Capacitive sensors might work, but might be hard to set up in a metal tank. Optical sensors work the same way as the conductivity sensors, and would be more expensive, so they probably aren’t worth the trouble. A float could potentially work, but could get gummed up by hops or dead yeast, so it might be unreliable. The weight sensor could also work, but I think it might be tricky to keep it calibrated.

Use capacitive sensing to Implement reliable liquid level sensor

Capacitive sensing technology has become the primary technology underlying touch interfaces.  However, capacitive sensing is not limited to creating dynamic buttons and sliders on different appliances for the user interface. There are numerous applications where capacitive sensing can replace traditional ways of implementing specific functions like liquid level sensing, humidity sensing, and sensing of metallic objects. This article will discuss how to implement liquid level measurement using capacitive sensing technology.

Point level measurement
To begin, liquid level measurement can be implemented in one of two ways.  Using point level measurement, sensors placed at discrete levels within the tank are used for tank full detection, tank empty detection, and various fixed liquid levels.  Point level measurements are generally low resolution.  With continuous level measurement, the liquid level of the tank can be detected at finer levels for those applications, which need greater accuracy. Both these types of measurement require different implementation topologies. To illustrate how capacitive sensing can be used to monitor liquid levels, this article will concentrate on point level measurement implementations approaches and challenges.

Consider a coffee machine. Typically, such a machine has two reservoirs: a main reservoir for the water used to produce the coffee and another one serving as for a drip tray which is used to hold wasted water. A cappuccino machine will have a third reservoir for milk. Normal operation of the machine will be temporary interrupted whenever the water level in the main reservoir is below a predefined minimum level or when the level in the drip tray has reached its maximum capacity and not been emptied. For both of these situations, a single point level measurement is sufficient. 

Engineers can implement point liquid level measurements in several ways:
Mechanical float: With this approach, a magnet is mounted on a float, which moves with the level of liquid changes in tank (Figure 1). The magnet in the float actuates a reed switch to control the system and provides high repeatability. However, due to its use of moving parts, floats have a shorter operating life and so are less reliable.

Ultrasonic sensor: An ultrasonic transmitter and receiver can be mounted on top of the tank pointed towards the liquid. The system transmits ultrasonic pulses towards the liquid’s surface and observes the echo signal. The delay between the transmitted signal and the echoed signal indicates the liquid level in a given reservoir (Figure 2).

Conductivity measurement: Two conductive electrodes are used to measure conductivity. This method is reliable, compared to mechanical and ultrasonic measurements, but it cannot be used for beverages or flammable liquids.

Capacitive measurement: A change in the liquid level results in a corresponding change in capacitance that can be measured directly. Using a capacitive sensor, there is no need for direct contact between the sensor and liquid.  In addition, since there are no mechanical or moving parts, this approach has a long operating life with high reliability.

Basics of Capacitive Measurements
To understand how a capacitive-based liquid sensing measurement is made, let us first take a look at the basics of capacitance sensing. For a parallel plate capacitor, the capacitance is defined as:

From this equation, if there is a slight change to either er, A, or d, the value of capacitance will change. By measuring this change in capacitance, the relation between the various parameters that caused the change in capacitance and the physical quantity with which the change occurs can be determined using Equation 1.

There are numerous methods by which capacitance can be measured. Some methods are based on absolute capacitance measurements and others are based on relative measurement. In relative capacitance measurement, only the change in capacitance, which respect to a reference capacitance value is measured. For absolute capacitance measurements, the actual sensor capacitance is used.

Capacitive sensing has evolved in the user interface domain where there are many choices of microcontrollers optimized for capacitive sensing applications. Although predominately used for user interface related features, these controllers can be used to implement other functions as well.

If we look at the capacitive sensing system, the sensor capacitance in the absence of the liquid (or any conductive object) is as shown in figure 3. This capacitance is called parasitic capacitance (Cp).

Electro optic systems and liquid level sensors

Traditional liquid level sensors based on pressure (diaphragm), mechanical or magnetic floating devices have moving parts in them. These moving parts make them less rugged, dependable and reduce their useful life.

Conductivity probes have no moving parts but are limited to conducting liquids and cannot be used for hydrocarbons. But more recently with the advent of electro optic systems, level sensing technology has undergone a sea change.

These systems are simple, solid state devices with no moving parts and are economical, compact in size and lightweight.

The electro optic systems based on infrared technology have an infrared emitter and an optical receiver.

When only air is present in the object to be sensed, all the light emitted is reflected internally by the dome of the probe and returned to the receiver. When there is liquid, a large amount of rays emitted is absorbed / refracted by the liquid.

As the amount of rays picked up by the receiver reduces when liquid is present, the IR sensor senses the presence of liquid.

The response time of these sensors is very fast, almost instantaneous and detection accuracy is +/- 2 mm.

IR sensors can be mounted in any angle and top, side or bottom fitted.

They can be used for a variety of liquids including water, oil, CO2 etc. They have long life and are reliable.

They can withstand extreme temperatures, pressures, vibrations and shocks.

They can have different output types.

They can be directly connected to a PLC system for further processing of the output signal.
They have a wide operating temperature range from - 40 deg C to +125 deg C.

The IR sensors are not affected by the liquid hardness or conductivity and hence can be used in any geographical area without any alteration.

They do not require recalibration.

They can sense the levels of clear, translucent, reflective, as well as opaque liquids.
These liquid level sensors have a programmable timer inside for delaying the output switching. It increases the reliability of the output and takes care of any transients in the input like waves, bubble, foams etc.

Liquid Level Sensors

Monitoring the level of liquid can be accomplished through the use of a pressure transducer. The density of the liquid and its height create pressure on the diaphragm of the pressure transducer to generate an accurate and cost effective level measurement. Generally, pressure transducers can be used for level measurement from 10 inches of water column, up to 10,000 PSI (700 bar).

Pressure transducers can either be submerged in the liquid or mounted externally. Submersible pressure transducers can be installed freely or with a rigid conduit to monitor the hydrostatic liquid above it. As the liquid level decreases, the output decreases. Submersible sensors are commonly used in vented tanks such as diesel tanks or for water and waste water level.
 
Pressure transducers can also be mounted to the side or bottom of the tank through a separate line, feed line or drain line. This design can cost less, as it doesn't require a special cable, and installation is quick. Differential pressure transducers can be used on vented or sealed tanks, measuring the difference in pressure between the top and bottom of the tank.

Robust and reliable optical liquid level sensors

A new range of robust, reliable, low cost optical liquid level sensors for single point liquid level detection is now available from Cynergy3 Components Ltd.

The OLS range of optical liquid level sensors provides customers with high reliability, single point level sensing in a wide range of industrial and commercial applications, including medical and life sciences, chemicals, water, food and beverages, and for general process engineering.

OLS Series sensors incorporate an LED and phototransistor, which are housed within an optical sensing tip at the head of the device. When no liquid is present, light from the LED is internally reflected by the tip from the LED to the phototransistor. When liquid covers the tip, some of the light is refracted into the liquid. Therefore, the amount of light received by the phototransistor is reduced and the sensor’s output changes state. This method of liquid level sensing does not require any form of calibration and is very fast and reliable.

OLS Series sensors have a transistor output, which means they can be configured by the user to suit the particular application. Standard operating temperature range is from -25˚ C to +80˚ C. However, custom versions of the sensor are available that can operate in extended temperatures from -40˚C to 125˚ C. High and low output versions of the sensors are available.

The sensors are installed in either the side or bottom of a tank or similar storage vessel. The OLS range comprises three sensor series: the OLS2, OLS5 and OLS7 Series. The OLS2 Series is an externally mounted sensor with an M12 thread. The OLS5 Series is an internally mounted sensor with an M10 thread. The OLS7 Series is an externally mounted sensor with a ¼-in NPT thread and an open drain mosfet output. For the OLS2 and OLS5 sensors, output is via a TTL compatible push-pull output.
